Innovative mass finishing process increases the efficiency of turbines

At the ALUMINIUM 2018 exhibition Walther Trowal presents its new process for the gentle surface finishing of guide vanes used in turbines and compressors. It creates very smooth surface readings and, thus, optimizes the airflow through the guide vanes.

After they have been milled from a cast block of aluminium, guide vanes for turbines or compressors require a very smooth surface to insure optimum airflow around every single blade. To date this required a complex and costly mechanical process.

Walther Trowal has recently developed a method that allows the gentle smoothing of the guide vanes after milling without rounding the leading edges beyond the acceptable tolerances – an important factor for increasing the efficiency of jet engines.

Basis for the new process are the rotary multi vibrators of the model range MV allowing the processing of guide vanes with diameters of up to 800 mm. The company utilizes special, extremely small ceramic grinding media, which provide not only optimum surface coverage on the work pieces but also smoothens the surface at the root of the vanes.

The guide vanes, but also blisks, are mounted to a fixture that is magnetically attached to the base of the processing bowl. This ensures that the overlapping, high-frequency vibrations from the multi vibrator are transferred to the work piece, causing intensive contact between the media and the vane surface areas.

The result of the fully automatic finishing process: The milling lines from the preceding machining step have been ground out creating a very smooth surface. With the new process Walther Trowal reduces the Ra surface readings from 4.0 down to 1.0 µm with only minimal rounding of the leading edges. This innovative mass finishing process creates ideal conditions for an optimum airflow through the guide vanes.

At the ALUMINIUM 2018 Walther Trowal also presents rotary vibrators used for the surface finishing of aluminium castings including the removal of burrs.

At this year“s IMTS Walther Trowal is introducing the new drag finisher M-TMD 6M for treating high-value components that require a first-class surface quality. The new drag machines will place a mirror polish on the hardest materials – even on ceramic components. With these machines the costs for polishing can be reduced to a fraction of the costs for manual surface grinding and polishing. But even more important: They ensure absolutely repeatable, high-quality finishing results within an extremely narrow tolerance band.

Walther Trowal developed these new machines specifically for treating high-value components requiring extremely careful handling for the complete finishing process. For example, they are utilized for finishing the surface of turbine blades, impellers for turbo chargers, precision components for pumps and compressors as well as for orthopedic implants.

The new drag machines of the M-series have a carousel with multiple rotating workstations. In turn each workstation is equipped with spindle heads containing several spindle drives onto which the work pieces are attached with special fixtures. In addition, these machines also contain a stationary work bowl filled with grinding or polishing media. As the work pieces are „dragged“ through the stationary media mass, the simultaneous rotational work piece movement by carousel, workstations and spindles creates different overlapping patterns, which ensure an even and intensive coverage of the complete work piece surface.

Christoph Cruse, director of sales at Walther Trowal, foresees a big demand for these machines at some of his customers who produce delicate, high-value components. He explains: „With our new machines we want to assist the manufacturers of work pieces that must receive the best possible surface finish, and where even the slightest surface flaw or scratch might cause them to be scrapped. Furthermore, we target parts where deviations from the dimensional specifications of a few thousands mm can be a detrimental. The M-TMD drag finishers with their perfect surface coverage open brand-new possibilities for finishing such work pieces.“

Die M-TMD 4 drag finisher is equipped with four work stations and can process 12 parts in one single batch; the M-TMD 6 – with six work stations allows batch sizes of up to 18 pieces.

At this year“s IMTS Walther Trowal also displays a range of mass finishing equipment including rotary vibrators, the MV multi vib vibrators and a high-energy centrifugal disk finishing machine.

One drag finishing success story:
Polishing of the extremely wear resistant ceramic coating on orthopedic implants

One example for the successful use of the new drag finishers is a process, specifically developed by Walther Trowal, for polishing of knee femorals made from a chromium-nickel alloy, which are covered with a ceramic coating applied with a special vapor deposit method. To date these parts had to be finished manually in time consuming multiple steps with the risk of high quality fluctuations.

After a pre-grinding step the ceramic coating is polished in the new M-TMD drag finisher with a polishing medium specifically developed for this application. The result: Although the ceramic coating is extremely hard, the drag finisher produces a very smooth, shiny and highly wear resistant finish from the initially rough surface condition. The new coating extends the fatigue life of the implants from to date about 20 up to 30 years!

In developing this process Walther Trowal took an entirely new approach. Instead of using relatively soft polishing materials the company is adding an extremely hard substance to the polishing medium, namely diamond powder.

Christoph Cruse explains the advantages of the new process as follows: „Soft materials can be polished relatively easily. But the manual polishing of extremely hard coatings has been extremely difficult, especially because an even surface finish is essential for the functionality of the component. In the case of vapor deposit coating, with a layer thickness of just a few microns, it is essential not to remove too much of the coating material from the part surface. With the M-TMD drag finishing technology and the new polishing media we have resolved this difficulty: The finish is absolutely even on the entire surface area of the implants.“

The technical details

In standard drag finishers the work pieces are directly mounted to the workstations and „dragged“ through the stationary media bed producing an extremely high processing intensity. This method is more than adequate for most work pieces and produces excellent finishing results.

The new M-TMD systems allow one additional rotational movement, namely that of the spindles mounted to the workstations. The multi-spindle heads on the workstations can be also be angled allowing the adaptation of the media coverage on the work piece surface to different work piece geometries.

All process steps, from cut-down, over surface smoothing to the final polishing, take place in the same machine, without having to remove the work pieces from the spindles.

The new drag finishers are suitable for dry as well as wet processing. In wet processes for cut-down, surface smoothing and, occasionally, for polishing, special finishing compounds are used. For the targeted edge radiusing within a tolerance range of a few thousands mm, like for example for tungsten carbide drill bits or milling tools, dry grinding media are utilized. Dry processing is also used for high gloss polishing with special pastes and polishing media.

At the DKT exhibition Walther Trowal presents the newly designed Rotamat R 60 for coating of mass-produced small parts like, for example, O-rings. This system was specifically developed for users who are increasingly switching to smaller batches and, generally, lower batch volumes. However, the R 60 offers all the features found in its larger „siblings“!

The new Rotamat R 60 is the first coating system on the market that allows efficient processing of work piece volumes between 2 and 15 liters. With a diameter of only 600 mm the drum is ideally suited for small batch volumes. The inclination of the drum is adjustable within a wide angle allowing its adjustment to different work piece geometries. It allows the intensive mixing of the parts in the drum and guarantees complete, optimum coverage by the spray nozzles.

With the new machine Walther Trowal takes into account that in connection with just-in-time requirements many companies generally place purchase orders in smaller work piece quantities.

Frank Siegel, sales manager „coating technology“ at Walther Trowal is now able to offer the right machine for practically every conceivable application: „Many of our customers want to coat small part batches but do not want to give up the high technical standard we have implemented in our larger units R 80 and R 90C. With the newly developed R 60 they can now efficiently coat small batches without having to invest in a larger machine.“

For the Rotamat R 60 the Trowal engineers have utilized the proven components of the larger machines: For example, the inlet and exhaust air system, the explosion protected LED lighting inside the drum and the mounting of the drum.

Here are some details of the innovative features

Precise control of the inlet air temperature

The measuring point for the inlet air temperature is immediately at the drum entry. Compared to measuring the temperature with a sensor behind the air heating unit the measurement is now much more direct allowing extremely precise temperature readings.

Eco-friendly operation

For typical applications – today 90% of all customers are using water-based paint – Walther Trowal supplies a specially adapted filtering system. For coating tasks with solvent-based paints the new R 60 – like with the bigger Rotamat units – can be equipped with a four stage exhaust air filtering system with a Papp filter, a filter mat and two pocket filters.

Low energy requirements

The capacity of the heating unit was adapted to the smaller drum diameter, resulting in considerably lower overall energy requirements. Depending on the technical characteristics of the work pieces and/or paint Walther Trowal can equip the machine with PID or pulse control for the heating unit. The result: Customers can also use paint types that do not allow going over or below certain operating temperatures.

To cope with the increasing business volume in the Americas and to better serve the American customers in the field of surface finishing and preparation, Walther Trowal is expanding its sales branch in Grand Rapids, established in 2005, with additional manpower and a process development lab. Recently the Walther Trowal LLC has officially opened its „North American Tech & Training Center“.

The company, initially established as a sales office, has become an operation with its own test center, after-sales service activities and a sizable warehouse for compounds, media and spare parts. Effective immediately two recently hired application and sales engineers, stationed in Grand Rapids, are now supporting the already existing nine distributors in the US and Mexico, including our sales office in Queretaro, Mexico.

Moreover, the newly established process development lab, equipped with a range of different finishing machines, now offers American customers the possibility to test the Walther Trowal equipment with their work pieces directly in the United States and to optimize their finishing processes.

Ken Raby, Vice President and General Manager of the Walther Trowal LLC, is now in a position to serve his North-American customers even better: „We consider close proximity to our customers as essential to our future success. With our expanding sales and technical base in Grand Rapids we can adapt our processes and systems much better and, especially, much faster to the requirements of the American users. Especially in the field of mass finishing it is essential to develop and optimize the various finishing processes for our customers through processing trials under manufacturing conditions in our test lab“.

The new „Tech & Training Centre“ is also equipped with a lab for coating technology. This allows the customers to test various coating methods and develop the right process for their coating requirements with the „Trowal Coating“ technology.

Christoph Cruse, general sales manager at Walther Trowal in Haan, explains why the company is expanding its presence in North-America: „The North-American market is somewhat different from Europe – Especially in the United States the automobile industry is still a key player, but is subject to enormous cost pressures. That is why it is essential for us to offer our customers fast and competent service. Long reaction or downtimes are no longer acceptable! In addition, we also see a tremendous potential in the rapidly expanding aerospace industry and medical engineering.“

In Latin America Walther Trowal has also expanded its presence with the recently opened sales office in Queretaro, Mexico. The local staff is supported by the knowhow and service of the colleagues in Grand Rapids.

The capacity of the new, large warehouse ensures that the Walther Trowal LLC can offer short delivery times for equipment and consumables. The mass finishing, shot blasting and coating equipment as well as the plastic finishing media are still supplied from the Walther Trowal headquarters in Germany. Ceramic media continue to be manufactured at the plant in Stoke-on-Trent, Great Britain.

For the efficient surface finishing of high value work pieces like blisks for airplane and land based turbines, Walther Trowal has redesigned its CM vibratory system. It ensures that the work pieces receive a uniform, homogeneous high quality finish with absolutely repeatable results.

The surface finish of blisks („Blade Integrated Disks“) in airplane and other turbines affects to a large extent the airflow characteristics and, thus, the overall efficiency, fuel consumption and noise emissions.

To date the surface finishing of blisks was done manually with grinding disks and other manually operated tools. Due to the „human factor“ the quality of the final finish could greatly vary between work pieces. Frequently, it could even happen that certain surface areas were not finished at all.

For the consistent and high quality finishing of circular high value components Walther Trowal redesigned the rotary vibrator „CM“ in close cooperation with leading turbine manufacturers to make it more suitable for treating all kinds of turbine components.

The „CM“ system allows deburring and general surface improvement of components with diameters of up to 980 mm.

Single work pieces are mounted to the inner dome of the processing bowl. The height of the inner dome itself has been drastically shortened. After grinding media has been filled into the bowl, a vibratory motor causes the complete work bowl to vibrate. This causes a constant „rubbing“ of the media against the fixed work piece. Since the „rubbing“ action is highly homogeneous, a uniform, even finish on all surface areas of the disk and blades is achieved. After completion of the process the surface roughness readings amount to Ra = 0.2 to 0.4 µm.

Starting with an initial surface roughness of Ra = 4 to 5 µm, the desired finishing results are achieved within about five to six hours. Compared to this innovative method the manual finishing of blisks can take several days.

Christoph Cruse, sales manager at Walther Trowal, is commenting on the special conditions prevailing in the aerospace industry: „Especially for the production of turbine components any manual manufacturing operations must be viewed with great skepticism, because the quality of the work will vary greatly. With our new finishing machine we have completely eliminated the vagaries of the human factor. And, we can reduce the finishing times for blisks from several days to just a few hours“.

For finishing of blisks Walther Trowal is recommending the special finishing media, type V 2030. This media produces very smooth surface finishes on materials and shapes, which are typical for blisks. Of course, the V 2030 media is globally approved for the aerospace industry.

Walther Trowal: An amusement park ride served as idea for gentle finishing of high cost work pieces

The “Octopus” ride we all know from amusement parks provided the idea for the new machines.

Trowal developed the new drag finisher line M-TMD for processing work pieces requiring perfect surface finishes. The work pieces, mounted to rotating satellite stations, undergo multiple overlapping, pre-programmed, rotational movements. This rotational variation produces optimum finishing results.

Walther Trowal developed the new drag finisher specifically for finishing high value components, which must be handled with extreme care.

Typical work piece examples from the medical engineering industry are hip and knee implants requiring a high gloss polish. In the aerospace industry turbine blades and other components must receive a first-class finish with precise edge radiusing and very smooth surfaces. Examples from the automotive industry include the vanes of turbo chargers, which must not be nicked or damaged during the finishing process.

Christoph Cruse, General Sales Manager at Walther Trowal, foresees a big demand at those customers, who produce high precision, high value components: „With our new equipment line we address precision component manufacturers, who want perfect surface finishes, and where any blemishes like scratches could require scrapping a part. We also target manufacturers demanding tolerances of just a few microns. For these work pieces the M-TMD drag finishers with their optimum flow characteristics open entirely new possibilities.“

The functional principle: A rotation within the rotation

In standard drag finishers the work pieces are mounted to rotating work stations and „dragged“ through the grinding or polishing media. This movement creates a high processing intensity and produces excellent results on many parts.

In the new machines the work stations consist of multi spindle heads with each spindle holding one work piece. In addition to the carousel and work station rotation each spindle has its own rotational movement. In other words: The spindles move in a circle within two larger circles formed by the carousel and work station rotation. This is similar to the movement of the cabins in „Octopus“ rides that can be found at any amusement park.

The drag finisher M-TMD 4 is equipped with 4 multi spindle heads (work stations) with each head containing 3 spindles. In the M-TMD 6 up to 18 work pieces can be processed at the same time.

The independently adjustable rotational speed and rotational direction of the spindle heads and spindles creates a wide range of different movement patterns. In addition, the spindle heads can be tilted in different angles. This allows adjusting the flow characteristics to the specific shape of the various work pieces. With the PLC controller multi stage processing programs can be easily implemented.

During the finishing process the work bowl is vibrating for the optimum mixing of the grinding or polishing media. This guarantees a high degree of process consistency.
The media fines and undersize media, along with the metal fines from the work pieces, are continuously discharged from the machine; another contribution towards process stability and consistency.

Form surface grinding to high gloss polishing

The new Trowal machines can be operated in wet as well as dry processing mode. For surface grinding and smoothing, as well as for certain polishing operations, compound and water are used. In the case of targeted edge radiusing with tolerances of a few micron, for example, hard metal drill bits and milling heads, a dry process with special grinding granulate is utilized. Dry processing with organic polishing media and paste is also suitable for high gloss polishing.

Multiple finishing steps, from pre-grinding all the way to the final polishing stage, can take place in one single machine without the need to remove and remount the work pieces to the work stations: One work bowl filled with a certain finishing media can be easily and quickly removed with a pallet truck and replaced with a bowl containing another media.

Processing trials guarantee proven results

The first unit of the new machine generation has been installed in the Walther Trowal test lab in Haan/Germany. It is available for processing trials with customer work pieces allowing the customers to prove their finishing process, before making an investment decision. This ensures that the customer specifications can be fully met. Once the trials have yielded a viable process, the work piece range and quantity is analyzed to determine machine type & size, media & compound type, process water treatment system and drying method.

Background:
Drag Finishing
The drag finishing technology, developed by Walther Trowal about 30 years ago, has been continuously refined and, today, is an established finishing method that is ten to twenty times more efficient than conventional mass finishing systems.
The work pieces are individually mounted to rotating work stations integrated into a rotating carousel. During the process the parts never touch each other. Once the parts are mounted, the carousel with the work stations is lowered into a work bowl filled with grinding or polishing media. The work stations with the mounted work pieces are then „dragged“ through the stationary media mass. This translates into a highly efficient use of the kinetic energy between work pieces and media.
The new machines of the M-TMD series enlarge this effect by the addition of a third rotational movement of the spindles.

Walther Trowal has recently commissioned a THM troughed belt continuous shot blast machine for a customer in Mexico that is equipped with a brand new generation of blast turbines. These turbines were specifically designed for shot blasting of aluminum components. With a considerably higher blast media throwing speed the new turbines produce significantly shorter cycle times than the predecessor models.

The Mexican customer already operates very successfully four continuous Trowal shot blast machines. Because of their excellent performance he chose to purchase another THM machine, when he had to expand his production capacity.

Up-and-coming: Aluminum, the gentle blast media

The increasing sales trend at Walther Trowal indicates that ever more customers are switching to aluminum media when shot blasting aluminum components. Because of its lower bulk density aluminum media is a lot gentler than, for example, stainless steel shot. Typical automotive forgings made from aluminum are, for example, steering knuckles or swivel bearings. Aluminum die-castings processed in THM shot blast machines can be all kinds of housings, covers or levers.

Because of its lower density the impact energy of aluminum media on the work pieces is considerably lower compared to other blast media. To offset this limitation Walther Trowal developed turbines with curved throwing blades, which generate a significantly higher blast media throwing speed than straight blades. This, combined with the fact that in THM machines the turbines are located very close to the work pieces, and the media throughput is considerably higher, results in optimized energy utilization and surprisingly short cycle times. However, the shot blast treatment remains very gentle. In short, despite the relatively low density of aluminum blast media, the shot blast process is highly effective and at the same time surprisingly gentle preventing any warping or distortions of delicate work pieces.

Another benefit of aluminum blast media is that it reduces the wear rate in the turbines and the machine to a fraction of the wear caused by steel shot, resulting in higher uptimes and lower operating costs.

Walther Trowal offers a range of different machine sizes equipped with up to four turbines. For example, for forged aluminum components the new THM 700/4/E with 4 turbines and a power of 15 kW for each turbine, produces an exceptionally high degree of productivity.

Specifically designed for handling aluminum media

To meet all the challenges posed by aluminum shot the Trowal engineers redesigned many machine assemblies, among them the media dosing system and the turbines. One detail of many: A rough surface of the throwing blades would quickly destroy the aluminum particles. Therefore, Walther Trowal is smoothing the blade surface with in-house vibratory finishing equipment. The result: A greatly reduced blast media consumption, lower dust emissions and significantly improved turbine uptimes.

Gentle work piece transport

THM troughed belt continuous shot blast machines are equally well suited for treating mass-produced bulk parts or large, delicate components. Especially with delicate, somewhat fragile work pieces the THM concept offers significant advantages: In these systems the work pieces are evenly distributed through the entire machine length. This results in a very gentle transport and prevents intensive part-on-part collisions. And the fact that the transport rods are covered with a relatively soft PU further cushions the already gentle tumbling action. This is particularly important for fragile components with thin walls, allowing them to be discharged from the machine without any nicking or other damage.

No problem with older THM systems!

When developing the new turbines Walther Trowal also took into consideration the many older machines still in operation: Any THM customer who wants to take advantage of the new turbines can easily install them in his existing machine(s). This allows the customers to increase the efficiency of their shot blast operation with minimal costs.
For THM systems still requiring steel or stainless steel blast media, Walther Trowal supplies the new turbines with the curved throwing blades made from tool steel also offering significantly higher turbine uptimes.

Erfolg bringt Wachstum, Wachstum bringt Erfolg: Da Unternehmen – gerade bei starkem Personalwachstum – immer auf die Kosten achten müssen, setzte die Solutive AG aus der Nähe von Hockenheim bei der Ausstattung der rasch auf 30 angewachsenen digitalen Arbeitsplätze zunächst auf moderne, aber günstige PC-Modelle unterschiedlicher Anbieter. Die unterschiedliche Hardware brachte allerdings schnell Probleme mit sich, die Solutive wertvolle Zeit und Ressourcen raubten. So musste jedes neue Endgerät für die Freischaltung der Garantielaufzeit mühevoll selbst registriert werden. Die interne Verwaltung und auch das Einrichten neuer Arbeitsplätze waren mit großem Aufwand verbunden. Bei Ausfällen musste aufgrund der unterschiedlichen Gerätehersteller, Kaufzeiträume und Garantielaufzeiten jeweils langwierig geprüft werden, ob noch Garantie bestand, wer für die Reparatur zuständig war und mit welchem Gerät der Mitarbeiter in der Zwischenzeit weiterarbeiten sollte. Denn eine Reparaturphase und zur Untätigkeit verdammte Mitarbeiter verursachen Produktivitätsminderungen. „Manche Arbeitsplätze hatten bis zu drei Docking-Stationen, weil wir Hardware verschiedener Hersteller bezogen hatten“, beschreibt Solutive-Vorstand Tobias Moosherr die ungute Ausgangslage. Kurz: Der stark durchmischte Gerätepool wurde zum echten Kopfschmerz- und Kostenfaktor.

Da man alle Kapazitäten und das Kreativpotenzial für den Ausbau des Kerngeschäftes und nicht für das leidige Herumschlagen mit IT-Mängeln einsetzen wollte, entschied sich Solutive, in Sachen Hardware einen Neustart-Knopf zu drücken – und zwar zusammen mit dem IT-Systemhaus Aluxo. Aluxo vereinheitlicht nun die Hardware-Basis, indem jeder alte oder ausfallende Arbeitsrechner sukzessive mit Surface Pro 4 oder dem Surface Book ersetzt wird. Doch nicht in Form gekaufter Hardware, sondern durch gemietete Geräte. „Workplace as a Service“ heißt dieses neue Angebot, beim dem der Distributor ALSO Deutschland GmbH die Miete von individuell konfigurierbaren Hard- und Softwarepaketen ermöglicht. Marcus Rieck, Geschäftsführer der Aluxo IT GmbH kommentiert zufrieden: „Durch die reibungslose Zusammenarbeit mit dem Distributor ALSO war es uns möglich, erste Geräte schon binnen 48 Stunden auszuliefern.“

Essentiell am Workplace as a Service-Paket ist, dass Versicherung und Garantie im Rahmen eines Schutzbriefes enthalten sind. Falls ein Gerät beschädigt werden sollte, gestohlen wird oder schlichtweg nicht mehr funktioniert, kümmert sich ALSO binnen 24 Stunden um den Austausch. Und durch die Speicherung der Daten in der Cloud sind die Firmendaten stets gesichert und der Austausch eines Geräts ändert nichts an deren Verfügbarkeit. Neuen Mitarbeitern kann umgehend ein moderner digitaler Arbeitsplatz bereitgestellt werden, eine E-Mail an Aluxo und eine Unterschrift unter den Mietvertrag reichen aus. Optional kann Aluxo den Arbeitsplatz auch bereits im Vorfeld installieren.

Auch finanziell rechnet es sich, die Geräte zu mieten, teilweise hat man einen Preisvorteil von bis zu 30% im Vergleich zum Kauf. Dazu kommt zu vergünstigten Konditionen das Office 365-Paket, das alle produktiven Werkzeuge für die tägliche Arbeit enthält. Die Geräte müssen auch nicht langjährig abgeschrieben werden und sind vollständig steuerlich als Betriebsausgabe absetzbar.

Wir schreiben das Jahr 2016 nach Christus. Ganz Deutschland diskutiert über Digitalisierung… Ganz Deutschland? Nein! Es war einmal…
Der Wunsch, modern, allzeit vernetzt, zu jeder Zeit an jedem Ort zu arbeiten, wurde lange schon gehegt, allein es fehlte das Kapital, das rund 50 Köpfe starke Unternehmen in die digitale Zukunft zu bringen.
