The t-bend bending machines from transfluid are an efficient alternative to welding in large tubes, capable of high-performance processing of tubes with a diameter of up to 400mm. This reduces the manufacturing costs and offers time savings of up to 60%. In addition to that, it is possible to weld flanges to the straight tube before the bending process. The „t project“ bending software will process the isometry though the connection to the corresponding CAD programs. This way transfluid creates greater flexibility, which, combined with the extremely short tool change time below 20 minutes, means efficiency improvement in tube manufacturing.
The mobile „t project draft“ for tablets allows for greater freedom when acquiring data on-site.
With a light, portable measuring system it is possible to record data for template pipes, for instance, as well as the process geometry, the flanges and the position of the flanges. A measurement on board will only take a few minutes, even for complex tubes with flanges. Digital solutions are required by the international shipbuilding and off-shore industry for efficient planning of their resources and processes. To support that, the high-tech machine manufacturer transfluid combine their bending technologies for large diameter tubes with online networking aimed at practical applications, as with the „t project“ software calculating beforehand the exact orientation of the flanges, when bending straight tubes with welded flanges. Mobile measuring tools acquire data on-site, for instance in order to measure template tubes accurately. In addition to that, transfluid offers the option of tube end-forming processes with the rotary tube forming UMR „t form“ machine. For instance, it is possible to introduce flared flanges economically and subsequently bend the tube.

„Saving time and money are aspects that we make possible for this industry, when it comes to tube processing“, says transfluid Maschinenbau GmbH director Stefanie Flaeper. „Our „t bend“ CNC bending machine has replaced the need to weld bends onto large tubes a long time ago, as it lowers the production costs.“ In addition to that, the bending systems save up to 60% of the production time for tubes with a diameter up to 400mm. The fast setting-up of the machine, at times in less than 10 minutes, also plays a crucial role. Equipped with a fully automated CNC control system, the transfluid units can process tubes with thin and thick walls and made of any material, even with radii of 1.5 x tube diameter or more. These tight bending radii are achieved with unrivalled minimal thinning of the tube walls. This leads to benefits also in terms of space on board the ship.

Better bending of tubes with flanges with the transfluid software
It is possible to achieve much simpler and much cheaper tube processing, when the flanges are welded onto the straight tube beforehand, because the welding process is considerably faster at that stage. With the internal connection to the CAD programs, the „t project“ bending software can process the isometrics immediately. Flanges can be chosen from a database and integrated in the isometrics, also in terms of bending technology. „With the directional bending of the flanged tubes our solution is able to improve the flexibility of the manufacturing. The processes clearly become simpler“, explains Stefanie Flaeper.

„t project“ for mobile use on board
The tablet version of the „t project Draft“ software offers greater freedom for on-site practical applications. It allows the user to acquire data with a very light, portable measuring system. It is thus possible to collect data, for instance for connector tubes, both the geometries of the process, as well as the flanges and the position of the flanges. Time savings are particularly significant for this aspect. The process of measuring on board only requires a few minutes, even for more complex tubes with flanges. All the data is acquired digitally, documented and the data can be transferred online and be available to the technical office, as well as the bending machine. Once a tube-part has been completed, it can be measured once again, in order to guarantee a smooth installation. And here is an additional time benefit: whilst tubes are processed with the measurement data that was provided, further measurements can be taken on board.

Effective forming of tube ends
A key aspect of tube processing in the shipbuilding industry is the forming of tube ends, like the forming of flared flanges on the tubes. With the rolling UMR „t form“ machine it is possible to shape tubes with diameters up to 325mm. Almost tool-independent, it uses a controlled shaping cone, which can be programmed freely during the task. Another interesting shaping option is the cylindrical expansion of tube ends, in order to connect two tubes. The transfluid solution to this challenge is suitable for tubes with a nominal size up to 250. The traditional practice in shipbuilding of welding with two seams on each connection sleeve for large nominal sizes is now redundant.

When people think about 1st April they mostly think about spectacular stories that ultimately turn out to be a joke. That is not the case for Gerd Nöker and Ludger Bludau. They both remember how the history of their company also started on a 1st April and now, 30 years later, the success it enjoys is greater than ever. The story is about transfluid: established in 1998 in Schmallenberg in Sauerland as a two-man business, the current GmbH is now a sought-after international partner providing solutions for machines to bend and process tubes. Since 2013 it is also a world market leader in CNC-controlled rolling tube forming. There is very little now to remind us of those humble beginnings, when there was just 125m2 available. But there is one aspect that transfluid has remained true to for the past three decades: its commitment to progress in tube processing for the benefit of its customers.

Always one step ahead
When you walk through transfluid“s production halls in 2018 you will see fully automated production units and robots, working efficiently and accurately as bending and end forming systems. „When we started out in 1988 the internet was not playing a role yet and I am sure that nobody could have predicted how digitalization would revolutionize whole industry sectors on such a massive scale and in the shortest of time – including tube processing, of course“, says business co-founder Gerd Nöker. In spite of that, the first development that transfluid – still Nöker & Bludau oHG at the time – launched on the global market was a small sensation. This was, after all, the first manual tube bending machine for small tubes, up to 16mm diameter; the t bend MB 642 is the unparalleled top seller and it is still requested from all over the world for on-site jobs.

The solution for tubes
There are now more than 12,000 machines in circulation globally, shaping tubes according to the concept of Bestform. transfluid is „the solution for tubes“, whether it is end forming, bending, cutting or connecting of the machines to an automatic cell. With their traditional technical creativity, the experts are, of course, also developing fully-automated solutions, including customized solutions to meet their customers“ individual requirements. The client base comes from a number of sectors: the plant and machine construction sector is represented just as strongly as the automotive and energy industries and shipbuilding, as well as many more. Ludger Bludau points out that „this is exactly what still makes our work so exciting after 30 years. We have the opportunity to grow again and again, together with our customers, thanks to the new challenges, and thus redefine the boundaries of what can be achieved in tube processing“. Greater efficiency, flexibility and optimized processes: transfluid offers all of this with its smart software, into which the experts have packed all their know-how. The comprehensive portfolio is completed with a wide choice of stock machines, offering fast delivery prompt support to deal with everyday challenges.

Strong team and entrepreneurial vision
A lot of room is needed for so many ideas and transfluid has created this over time. In 1991 the business found a new home at the current site in Schmallenberg. In addition to that, the business“ leadership has grown from two to five proud members. Benedikt Hümmler, Burkhard Tigges and Stefanie Flaeper have further strengthened the Bludau and Nöker founding duo. With their combined strengths and strategic vision, the leadership group of five keeps the business on the road to success, supported by a strong and committed team. It is noteworthy that there are 10 employees who have known the business since the beginning and are still working for transfluid.

Global market leadership leads to knowledge exchange
transfluid“s position as an international market leader through its technology was confirmed in 2013 in a special way. With the newly developed CNC-controlled incremental tube end forming, the business was added to and is still included in the „List of global market leaders“ of the South Westfalia Chamber of Commerce. Highly complex moulding geometries can now be achieved with the novel rolling process, such as end forming with very strict tolerances, groove structure with sharp edges and polished surfaces. This kind of forming are independent of special dies because they are adjustable. „We are of course proud of this recognition, as it is the result of intensive development work, into which a lot of our know-how has been poured“, says Stephanie Flaeper, managing director at transfluid. „However, it is also important for us to share this knowledge in the interest of advanced developments.“ Therefore, the company regularly invites other experts to exchange experiences and thoughts at its Innovation Days. The experts meet once a year in Sauerland, to learn about the latest developments and to discuss the challenges of tube processing together. One thing is always clear during these events: transfluid will continue to chart new routes over the next 30 years.

Cutting tubes is an art. A process is especially valuable if it avoids scrap and makes the immediately following process possible. For example, in exhaust technology in the automotive industry (at least when engine manifolds are involved), short tubes are frequently required, which feature numerous bends in short sequence. Of course, there is always the option to bend previously cut parts. However, it“s often the case that workpieces are cut on one side or both sides and, under some circumstances, also need to be shaped.

Effectively combine cutting, bending, and shaping:
transfluid provides the right solution for this, as general manager Stefanie Flaeper explains: „Depending on the requirements, our portfolio combines machines to create systems that are able to be loaded with tube lengths. The tubes are initially bended and then cut with blades. The special feature in this case is that this process is completed on the level of the bending machine and therefore enables scrap to be eliminated completely or extremely reduced.“ The tubes are therefore able to be cut to their final length. Depending on the pipe size, the separating cut runs from 2 to 3 mm. „In terms of commercial efficiency, this is a value creating alternative production option, especially in case of bending parts with relatively numerous bends,“ continues Stefanie Flaeper.

Diverse and clean cutting
Depending on the application, the different ways of cutting ensure that optimised results are able to be achieved. Especially in case of larger tubes in the exhaust area of a lorry, e.g. with 127 mm diameter, it may be sensible to use only one blade to cut, even if a small deformation results in the outer diameter. In particular, this does not play any role if shaping or calibration is still required on this tube end. „A significantly cleaner cut results if two blades are used for cutting. This has the advantage that no deformation occurs on the pipe. This produces an absolutely straight separating cut,“ emphasises transfluid“s general manager. Shaping can also be applied here directly. In case of smaller tubes, this approach is usually better, since possible deformation towards the inside does not enable corresponding shaping tools to be used. The diameter is usually too small in this case.

Practical experience – systems and robotics
A system developed by transfluid for a current project enables the processing of tubes of up to 60 mm with a bending radius of 1 x D. Most of the tubes produced in this case feature two or three bends, with the cut made straight after the last bend. No additional follow-up cuts are required. The bending machine for this solution features a centre-line booster and three bending planes, plus the plane where the cutting tool is used.

An additional system, which has only recently left the transfluid workshop, can now process tubes up to a diameter of 60 mm in practical applications. The features of the machine are very similar to those mentioned previously. However, in this case the handling is executed in full by four robots. The machines are designed, so that all of the tools are interchangeable and shared. This system is able to produce a set of tubes for an engine manifold, consisting of four different tubes, without the need for follow-up cutting. Next, a robot supplies the tubes immediately to the final processing step. This system component shapes the tubes asymmetrically to that they may be welded to the motor flange compactly in a separate work process. Finally, the handling robots take over again, which provide one kit each to the following welding robot. Both systems complete the cutting process with two cuts, since an extremely good cut is required for the best possible resulting product.

The path to exact measurement data for component production, reverse engineering, or component inspection is especially indispensable for creating valuable results during tube bending. For this reason, the experts have developed t control together with a partner – a wireless system for measuring tubes and connection elements like flanges. Plus, it doesn“t need arms, joints, or laser beams, and measures via an exactly defined light pattern, which is observed by one or more cameras. These determine the position and orientation of the light pattern in space. This enables the desired raw data to be recorded. Corresponding interfaces make exchanging data with CAD and transfluid„s bending program t project and direct integration of the tube bending machine in the process possible.

The overall system therefore increases flexibility for more bending freedom. t control is portable, ensures a high level of precision in the measuring space (directly at the object), and it is suitable for use at the construction site. Industries like machine and plant construction, hydraulics, and ship building benefit from this in particular.

Ready to use in 5 minutes
„During cooperative development, the strong performance of the overall system was important to us: Measuring, digital documentation, data processing, and execution of bending. However, easy operation and the fact that t control would be ready for measuring quickly are also important practical factors, of course,“ explains Stefanie Flaeper, General Manager of transfluid. Calibration is not necessary. t control is ready to start within 5 minutes with up to 20 metres of measurement power. Depending on the requirements, this is implemented via tactile measurement with standard measurement sensors or tube measuring callipers.

Record material correction values, connection pieces, and projecting edges
In addition to control measurements for components, material correction values for transfluid t bend tube bending machines can also be recorded. In the area of reverse engineering, very simple existing geometries can be measured in order to reproduce them precisely. Additional options include measuring in connection pieces of a pipeline directly at the object, recording projecting edges, and digital creation of the desired tube shape via air points for further optimised processing.

Creating components with „air points“
Data for component production is recorded by drawing a fictional tube shape using „air points“ between the connection pieces. This enables simple and exactly matching tube construction directly at the installation location. Connections like flanges and screw connections can be recorded and processed digitally. This also includes detecting and bypassing possible projecting edges. The data exchange with CAD and the connection with the transfluid bending program enables the geometry to be optimised including the bending collision test.

Effective reverse engineering
Connection pieces and pipe geometries can be recorded for reverse engineering. With its compact dimensions and wireless portable application options, t control is perfectly suited to tight construction spaces, e.g. machine rooms. Thanks to its large field of measurement, the system is also ideal for measurement tasks in the areas of power plant construction and construction machines.

Component inspection for improved quality
Over-bending values for the bending machine can be recorded within the scope of the component inspection. Evaluations that make CPK detection and measurement series are also possible. Plus, the system provides measurement logs and the comparison of measurement results with the CAD master component. The data exchange with CAD and the bending software also takes place here.

Flexibility is usually required when it is not possible to implement ideas the way they were meant to. Especially in case of tube bending, the process must sometimes be executable in a clockwise and also anti-clockwise direction for the desired geometry. Where the space limits the alternatives due to structural conditions, an adaptable tube bending solution must open new possibilities.
Whether in the one direction or in both, the specialists at the mechanical engineering company transfluid have developed their tube bending machines and systems in a varied way. Thus, t bend CNC tube bending machines for tube diameters up to 42 mm usually process the parts in a clockwise direction. If the other direction is required, the transfluid tube bending machines can be converted from clockwise-bending to anti-clockwise-bending for smaller diameters.
„In case of complex geometries or structural obstacles, we recommend clockwise-/anti-clockwise-bending machines. However, there can can still be additional differences concerning the requirements, therefore, we have two system concepts up our sleeves“, thus Stefanie Flaeper, managing director at transfluid.

For smaller tubes clockwise-/anti-clockwise-bending
Particularly for the processing of smaller tube diameters a quick change of the bending direction is obviously necessary. This has been ensured by the solution developers with two individually applicable bending heads: one standing clockwise-bending version and one hanging anti-clockwise-bending bending head. With its extremely short intervention time, this system is highly effective. The change of the bending direction can be realized in less than 2 seconds. The equipment with up to three tool layers or tube diameters is possible per bending head.

Bent smartly
The second tube bending machine variant appears highly dynamical with a turning head. This system is suitable for all tube diameter ranges and allows an economical clockwise-/anti-clockwise-bending. All the axes here are servo-electrically driven and, as a standard, there are two tool layers on each bending head.

Bending automatically
„Of course, we can automate both tube bending machine systems, for excellent run times without deployment of personnel“, thus Stefanie Flaeper. For this purpose, transfluid offers simple magazines for the provision of a component stock and takes care of the loading from a transport container, for example a pallet cage. Even in case of different geometries it is possible to also manufacture the tubes in pairs. Furthermore, a special variant with robot can also make sense, which practically gets a clockwise-/anti-clockwise-bending machine into its hands. The robot thus collects the tube from the magazine and inserts it into the clamping device in correct position. There, it is bent by the robot with clockwise-/anti-clockwise-bending head and afterwards it is put down again in correct position. In this process, the tubes can already be equipped with connecting elements at both ends.

Many paths not only lead to Rome, but also to the desired product result. Of course, the production technologies and systems are very important for safe processes in tube processing. The high-tech machine engineers produce additional added value also by precisely coordinated production of tools, as Stefanie Flaeper, managing director at transfluid, explains: „We develop tool technologies that match our machines. New paths for better production
Effective new design of individual process steps often secures economically more efficient production. For example, a transfluid project required a production cell for production of special short tube parts. A classical process would have been defined initially by cutting the tubes by metal circular saw, unilateral forming of the hose connection, tube bending, cutting off the overlenght and forming the second tube end. „We don’t stop our considerations at the proper geometry,“ Stefanie Flaeper emphasises. „The path to the result must be just right as well. That includes making it more economically efficient, process-safe and easier for our customers.“

Chipless to the faster cycle
Thus, the better system solution after completing the transfluid project is that the material from the coil is initially shortened to the desired lengths in the chipless orbital cutting procedure. The clean cut permits immediate further processing and paves the way for faster cycle times. After cutting, both sides will be end formed. transfluid generally puts this step before tube bending. In this case, it avoids having to cut off the overlengths and permits simpler handling, finally, the desired tube parts are bent as well. „It always depends on the process, good interaction of technologies and the possibility of an effective cooperative partnership,“ Stefanie Flaeper finally summarises.

The production of lines for braking systems, air conditioning units and similar devices with a length of 1500 mm and tiny diameters of as little as 18 mm represents a real challenge when it comes to bending technology, specifically with regard to handling. After all, to be economical, production processes also need to be swift. And precision and quality are factors that are just as important.
As part of a recent project, the team at transfluid (http://www.tube-processing-machines.com/homepage.html) developed a tube processing system that involves robot handling of the material and that can bend tubing in lengths of up to 4500 mm – 47 bends in a time of circa 140 seconds. Another specification that the team had to meet when developing their solution was that the tubing would be already shaped or fitted with flanges.

Isometric data uploaded directly online
The process involves first inserting a bundle of tubes into a feeder which are then individually orientated by symmetrical rotation according to the positioning of the flanges. Each tube is then picked up by one of the two robots and this transfers it to a moveable spanning device with an appropriate high retaining system designed for longer tubing. The spanning device allows the robots to process the tubes on one or even on two sides in parallel. This also speeds up the procedure; the time required for processing each tube, even at this length, is constantly less than an impressive 3 seconds. Both robots have 7 axes with drive systems and can bend right/left.

Another advantage of this transfluid tube bending concept is that isometric data can be uploaded directly online from a CAD system, meaning that complex programming of the robots is not necessary.

In the field of mobile construction machines, custom-fit pipes and reliable connections are much in demand for the safe use of hydraulic drives which are placed under extreme loads. transfluid“s specialists in pipe processing systems (http://www.tube-processing-machines.com/homepage.html) have designed special mobile bending machines and compact bending machines for this purpose. High-performance CNC pipe bending machines, like the mandrel bending machine, DB 642 3A-CNC, enable the effective bending of even thick-walled pipes. And rolling pipe-forming machines, such as model UMR, ensure diverse shaping options, in particular for the manufacture of hydraulic connection systems, such as 37° or 90° raised flanges for flat-sealing O-Ring connections (e.g. ORFS).

Effective Bending
The fully automatic mandrel bending machine, DB 642 3A-CNC (6 – 42 mm diameter), is suitable both for the production of individual hydraulic pipes, as well as for a serial operation. It offers extremely quick set-up times and direct online-connectivity to all CAD systems. The machine control is capable of processing 3D data directly in almost all formats. The simple operation takes place via a freely-programmable CNC touch panel control. The very quick set-up times ensure particular flexibility in production. And these machines are also capable of processing pipes, already formed on both sides, as well as pipes on to which SAE collars have been welded, prior to the bending procedure.

Always online
If pipes are to be measured on the object and no usable digital data is available for this purpose, transfluid has created a solution, whereby simple isometry software can be used by means of a tablet. It enables the pipes to be measured on site and this information to be sent directly to the machine online. All data are recorded, saved and are therefore available at any time. As a result of this, long costly methods are no longer required.

Small, strong and mobile
Diverse and with simple, yet effective technology, the transfluid mobile bending machine, MB 642, offers excellent technical opportunities for the bending application to be carried out directly at the object. With this system, hydraulic lines can be laid efficiently on site. A saw, as well as an internal and external deburrer are also available as optional equipment. Furthermore, the MB 642 can be equipped with an assembly device for all common connection systems (cutting ring-fittings and flanged-screw fittings) as well as metal circular saws.

Rolling forming technology for optimal sealing surfaces
For the manufacture of hydraulic connection systems, the production of 37° and 90° flanges with short span lengths is also partially in demand. For this purpose, the solution finders at transfluid have developed the UMR model rolling forming machines. These enable the production of flanges up to 90° in a single operation and with optimal sealing surfaces.

The transfluid Innovation days once again focussed on new ways of processing pipes.

Progress thrives on the exchange of knowledge. This is also the conviction of transfluid Maschinenbau GmbH (http://www.tube-processing-machines.com/) and it cannot be described more aptly than by the Albert Einstein quote above. With its Innovation days the company has been offering the pipe processing industry a platform for more than ten years already, with the objective of developing new perspectives as seen from the different points of view. Numerous experts once again gathered at Hotel Rimberg in the Sauerland on the occasion of this anniversary, for two days of open discussions and exchange of ideas.

„Deviating from the beaten track to share our know-how with the objective of redefining standards is quite natural to us,“ says Stefanie Flaeper, Managing Director of transfluid. „The fact that our knowledge platform for pipe processing has by now firmly established itself, with the interest increasing by the year, demonstrates to us that the need for transparency is strong, particularly in medium-sized businesses.“ The Schmallenberg Innovation days offer special added value: Together with other renowned companies transfluid, as the initiator and host, is presenting practical pipe processing technology and its potentials in the form of contributions and technical discussions. The focus this time was on „Process optimisation in piece and batch production“.

Valuable catalysts and in-depth exchange
The „Complete Piping Solutions“ presentation by Parker Hannifin GmbH focussed on global pipe processing options for pipe diameters up to 220 mm in shipbuilding, offshore and hydraulics – including cutting to length, bending, fitting of connecting systems and measurement of components.
Voss Fluid GmbH presented a contribution on „Screwed and other connection systems in Hydraulics“, focussing on cutting ring pre-assembly units equipped with pressure/path controlled process monitoring and automatic tool recognition in particular. This may be used to check cutting ring pre-assembly. The company Metronor Messsysteme discussed special feeler pins including a wireless optical receiver station, allowing working unobstructed on large workpieces or working in confined spaces. This solution is ready to operate immediately and convenient to re-position – useful, for instance, to measure existing piping in ships and to transmit the data to the pipe manufacturing department or to copy. Virtual lines may also be measured in free space and two connections may, for example, be connected in this way.

By the motto „Still forming or already bending?“ the transfluid presentation discussed process optimisation in pipe manufacturing and explained that forming should always take place before bending in the process chain, to avoid costly handling systems or the complexity of reworking. The new pipe bending software „t project“ (http://www.tube-processing-machines.com/article/items/unbeatable-combination-for-efficient-pipe-forming-kopie.php) was also introduced and examples demonstrated how this may be deployed to reduce processing time, set-up time and machine time, streamlining processes and also generating comprehensive documentation.
A plant walkabout offered the participants additional insights into practical pipe processing. transfluid Managing Director Gerd Nöker emphasised on this occasion that progress was driven by sharing of knowledge, but especially also by customer-oriented development. This is because sustainable solutions for pipe processing are required to satisfy the increasing demands made by many different sectors in industry.
